Root cause: spec ball valve không phù hợp cho slurry service. Slurry chứa fly ash particle (size 10-300 μm) với Mohs hardness 5-6 — cao hơn cả thép thường. Mỗi vòng quay ball cycle hàng triệu particle qua sealing surface → erosion not stoppable.

Slurry — Tại Sao Là Medium Khó Nhất?
Slurry = hỗn hợp lỏng (water) + solid (particle). Common slurry trong industry Việt Nam:
- Fly ash slurry: nhà máy nhiệt điện than, particle 10-300 μm, concentration 30-50% bằng khối lượng
- Copper concentrate: mỏ Sin Quyền, particle 70-150 μm, concentration 60-75%
- Bauxite slurry: Tân Rai, particle 50-200 μm, alumina red mud
- Paper pulp: Tetra Pak Bình Dương, fiber length 1-3 mm + filler 5-30 μm
- Iron ore tailings: Quy Hợp mining, particle 30-100 μm
- Coal slurry: Quảng Ninh coal processing
- Lime slurry: cement plants (Hà Tiên, Vissai)
- Wastewater sludge: municipal + industrial WWTP
Common challenges:
- Erosion: particle abrasive cọ wear surface
- Settling: particle settle ra khỏi liquid → blockage
- Crystallization: dissolved solid crystallize on cold surface
- Galling: metal-on-metal moving parts seize do particle injection
- Plugging: dead zone trong valve trap solid
Ball valve, gate valve standard không design cho điều này. Knife gate có lợi thế structural cho slurry.
Knife Gate — Cơ Chế Hoạt Động
Knife gate valve = blade (knife) trượt vertical qua flow path, cắt xuyên slurry.
Khác biệt vs gate valve thường:
- Blade: phẳng, mỏng, sharpened edge (giống dao)
- Movement: thẳng đứng (linear), không có thread stem
- Closure: blade slides into seat ring, cắt qua slurry
- Body: short, compact (face-to-face dimension nhỏ)
Cơ chế cắt xuyên:
- Khi blade hạ xuống, edge sharp cắt particle path
- Particle bị push aside thay vì stuck giữa blade-seat
- Closure complete khi blade chạm bottom of seat ring
Advantages vs ball valve cho slurry:
- Không có ball cavity → không trap particle
- Blade replace dễ hơn ball
- Body material đơn giản (cast/welded) → easier hard-facing
- Lower operating torque → smaller actuator
- Compact face-to-face → easier retrofit
Disadvantages:
- Not bidirectional sealing (one-direction usually)
- Higher leak rate than ball (Class III-IV typical, not Class VI)
- Longer face-to-face than ball (per spec)
- Cannot pig
6 Yếu Tố Critical Cho Knife Gate Slurry
1. Body Material — AR400 Hoặc Hardfaced
Standard ductile iron không đủ cho slurry. Spec:
- AR400 (Abrasion Resistant 400 BHN) carbon steel – default cho mining slurry
- AR500 (500 BHN) – cho cao-abrasion service (copper, iron ore)
- A532 Class III white iron – cement, lime slurry
- CD4MCu duplex stainless – cho corrosive + abrasive (chloride slurry)
- Hardfaced inner surface với Stellite 6 or Tungsten Carbide – cho extreme service

2. Blade Material — Critical Wear Component
Blade is the wear point. Spec:
- 17-4PH stainless (precipitation hardened, 38-45 HRC) – default
- AR500 carbon steel hardfaced – cho high-erosion
- Stellite 6 overlay on blade edge – cho extreme service
- Hard chrome plating 100-200 μm – cho corrosion + abrasion combined
- Solid Tungsten Carbide blade – exotic, cho 24/7 mining
Blade lifetime expectation:
- 17-4PH on fly ash: 3-5 years
- 17-4PH on copper concentrate: 18-30 months
- Hardfaced on iron ore: 4-7 years
3. Seat — Resilient or Metal?
Two options:
Resilient seat (EPDM/NBR/Viton):
- Bidirectional sealing tight (Class VI possible)
- Good for slurry pH 2-13
- Lifetime 1-3 years on heavy abrasive
- Temperature limited (max 80-150°C)
Metal seat (Stellite):
- Lower leak rate than resilient
- High temperature (max 400°C+)
- Lifetime 5-10 years on slurry
- More expensive
Most Vietnam slurry application → resilient seat OK. Replace seat ring mỗi 2-3 năm cheaper than metal seat upfront cost.
4. Seat Flushing / Wiper
Slurry concentration > 40% → particle có thể đọng trong seat groove sau closure → next opening have stuck blade.
Solution:
- Seat flushing: clean water injection (10-20 L/min) flushing groove during closing
- Wiper / scraper: ring on blade base cào sạch particle khi blade rising

5. Sleeve / Gland / Stuffing Box
Stem packing area cần đặc biệt:
- Hydraulic-loaded sleeve packing (replace traditional fiber)
- Multiple lip seals (Wilson seal) reduce slurry penetration into bonnet
- Gland follower với spring-loaded force để adjust automatically
Reduce maintenance: hỏng packing < 1×/năm thay vì 4×/năm với gland thường.
6. Actuator Sizing — Slurry Torque
Knife gate operating torque/thrust khác valve thông thường:
- Initial breakaway: 3-5× normal (particle stuck between blade + seat)
- Mid-stroke: 1× normal
- Final seating: 2× normal (compress packing + seat)
Sizing factor: 1.5-2.0× theoretical torque for slurry.
Common mistake: dùng actuator size theo clean water duty → fail to operate after 6 tháng vì particle build-up.

Mistake #1: Spec gate valve thường (e.g., A216 WCB body) cho slurry. Life 6-18 tháng. Phải knife gate với AR400.
Mistake #2: Spec ball valve cho fly ash slurry. Erosion of ball seat trong 12-24 tháng. Phải knife gate.
Mistake #3: Spec EPDM seat cho hot lime slurry (90°C). EPDM ok đến 100°C nhưng wear nhanh ở 90°C. Phải Viton hoặc metal seat.
Mistake #4: Không spec seat flushing cho concentration > 40%. Result: stuck blade after maintenance shutdown.
